Inconsistent Filling Weight: A Practical Troubleshooting Checklist
When filled containers vary in weight, changing the target dose is rarely the best first move. Establish whether the variation comes from measurement, product supply, one filling head or the dosing process. This checklist helps operators collect useful evidence before adjusting the machine.
Confirm what you are measuring
Use a suitable, verified balance on a stable surface and check it with appropriate reference weights. Record the resolution and your required tolerance; a display with too few decimal places can hide variation. Compare net product weight rather than assuming every empty container has the same tare.
For diagnosis, identify and weigh representative empty containers individually, then weigh the same containers after filling. Include closures only if your method consistently accounts for them. If a volume-based filler is checked by weight, record product temperature and density. A density change can change mass even when the delivered volume remains similar.
Read the pattern before changing settings
| Pattern | First checks | Evidence to collect |
|---|---|---|
| All fills shift together | Recipe, calibration, product condition and tare | Net-weight average before and after |
| One head differs | Its tubing, valve, nozzle and calibration | Measurements identified by head |
| Weight drifts as the tank empties | Feed level, refill timing and air entry | Tank level alongside fill results |
| Restart fills differ | Priming, drain-back and settling | Restart samples kept separate |
| Random extremes | Bubbles, intermittent supply or weighing interference | Video and timestamped results |
Check product supply and weighing conditions
Inspect for air entering suction connections, inadequate priming, restricted filters and hoses that kink. Compare the symptom with tank refills and upstream pump cycles. Product supply must remain within the filler's intended operating conditions.
On a weighing filler, check that the container and weighing platform do not touch guides, hoses or surrounding equipment during measurement. Nearby vibration and hard conveyor transfers can disturb readings. On a timed-flow filler, changes in flow resistance or feed conditions can change the amount delivered during the same time setting.
Run a controlled adjustment trial
- Save the current recipe. Record product batch, temperature, head number and speed.
- For a short diagnostic check, collect consecutive samples from each head; for example, 20 where practical. This is not a universal acceptance sample size.
- Record average, minimum and maximum net weight. Investigate isolated extremes.
- Make one permitted adjustment following the machine manual, then repeat under the same conditions.
- Recheck after a pause and refill, and at the intended production speed.
Coarse/fine dosing transitions and cutoff compensation may help equipment designed with those controls. They are not available on every model. Increasing the target to cover excessive scatter can increase giveaway while leaving the cause unresolved.
Review the dosing method when the problem persists
A recurring problem may indicate a mismatch between the product and dosing method. Read volume versus weight filling, then compare liquid fillers and weighing filling machines using actual product samples.
Inspection equipment can help identify outliers. A checkweigher does not repair a leaking valve or unstable feed. Feedback control also requires a compatible, correctly integrated system.
Frequently asked questions
Why is the first bottle wrong? Check priming, residual product, drain-back and the restart sequence. Keep restart results separate from a continuous-run sample.
What should I send for support? Include model and serial number, recipe, product description, per-head net-weight log, tank-level observations and a video. Isolate equipment before accessing moving or pressurized components.
Should I calibrate every time the product changes? Verify results for the new product and follow the model's calibration procedure. A previous setting does not establish accuracy for a different viscosity, density or temperature.
